What is Spunlace Nonwoven Fabric?

Spunlace nonwoven fabric is a kind of fabric produced by entanglement of fibers through a high-pressure water jet. This material can be soft, durable, and absorbent, and sometimes it can be produced without any adhesives or chemicals. This unique process make this fabric to be a soft-touch, breathable, and draping multifunctional material, widely used in products such as facial wipes, medical supplies, and cleaning cloths.

Spunlace Nonwoven Fabric Manufacturing Types:

Parallel Spunlace: Fibers are aligned along the direction of the production line, which makes the fabric surface flexible and malleable, parallel spunlace nonwoven fabric is ideal for making into wet wipes.

Cross Lapped Spunlace: Fibers are interlaced in the combing process, which makes the fabric surface have a better tear resistance and abrasive strength. Cross lapped spunlace nonwoven fabrc is widely used in automotive industry, household cleaning and industrial filtration.

Semi-Cross Lapped Spunlace: Fibers are interlaced partially interlaced in the combing process. Semi-cross spunlace nonwoven fabric is also widely used in household cleaning and very popular in the market.

Composition of Spunlace Nonwoven Fabric

Spunlace nonwoven fabric can be made from the following raw materials, or from blends in varying percentages:

Polyester fiber

Viscose or Rayon fiber

Lyocell fiber

Cotton fiber

Wood pulp or cellulose

Bamboo fiber

Development Trend of Spunlace Nonwoven Fabric

1. Overview of spunlace nonwoven fabric development in China

Spunlace nonwoven fabric is produced by spraying high-speed, high-pressure fine water jets onto one or more layers of fiber webs, causing the fibers to entangle and thus strengthening the web and giving it a certain strength. The resulting fabric is called spunlace nonwoven fabric. This fabric is characterized by its moisture absorption, softness, high strength, and soft hand feel. The development of spunlace nonwoven fabric in China is relatively short, but it has grown rapidly in recent years, with industry output continuously increasing. The annual output of spunlace nonwoven fabric in mainland China has exceeded 800,000 tons. Currently, there are more than 300 spunlace production lines in operation in China, and this number is still growing at a rate of approximately 10% per year. With the advent of high-speed carding machines, the web-forming speed has increased rapidly, which greatly improves the production efficiency of spunlace production lines. The current situation of domestic spunlace nonwoven fabric enterprises is that there are a large number of factories but with a varying scales and high production output for single-line. Unreasonable development, especially the blind following of investing wood pulp composite lines and parallel spunlace production lines, has made the excessively rapid growth and overcapacity of spunlace nonwoven fabric. Nonwoven fabric manufacturers have diverse product structures and low product homogeneity, and most of them adopt differentiation strategies to compete.

2. Overview of the application of raw materials for spunlace nonwoven fabric

Traditional raw materials for spunlace nonwovens mainly include polyester, cotton, wood pulp, and viscose fiber. With the gradual development of technology, some new raw materials with superior performance have begun to be introduced. These include natural cotton, genetically modified defatted cotton, chitin, chitosan fiber, polylactic acid (PLA) fiber, and split microfibers, also known as orange-segment microfibers. Nonwovens made from these materials through the spunlace process are widely used in beauty and hairdressing, industrial filtration, household cleaning wipes, automotive, electronics, printing, hotels, sanitary napkins, diapers, and medical and health fields. In addition, lyocell fiber belongs to the third generation of cellulose fibers and was industrialized at the end of the 20th century. It is produced by directly dissolving natural cellulose raw materials in a mixed solvent of NMO and water, and then through wet and dry spinning, and is known as a new type of solvent cellulose fiber. It has wide applications in industrial textiles. For example, spunlace nonwovens made from high-altitude fiberized lyocell fiber or blended with other fibers can be used for soft wipes, diapers, beauty masks, high-strength breathable base fabrics for artificial leather, disc linings, filter fabrics, and covering fabrics. Based on recent practical experience, we believe that spunlace nonwoven fabric technology is more adaptable to various raw materials than other nonwoven fabric processes.

Development trend of spunlace nonwoven process technology equipment

Process technology trend: composite spunlace
Spunlace lamination technology utilizes fine, high-pressure water jets to penetrate two or more materials, causing the fibers to entangle at the interface and form a functional nonwoven material. The aim is to achieve the combined properties and functions of these materials. Spunlace lamination is an effective means of improving the performance and added value of nonwovens. It mainly includes lamination between fiber webs, lamination of fiber webs with other materials, and lamination of two or more different materials. Furthermore, from a processing perspective, there are laminations combining wet web forming and spunlace technology, as well as laminations combining spun web forming and spunlace technology.

1. Spunlace lamination of carded web + air-laid web

The water-jet lamination process for air-laid and carded nonwoven fabrics is as follows: The carded fiber web is fed into a water-jet machine for initial water treatment, and then fed into an air-laid curtain. During the air-laid stage, wood pulp fibers cover the surface of the water-jet nonwoven fabric, which is then fed into a second water-jet machine for further processing. Finally, the fiber web containing wood pulp is sent to a dryer for drying. Because the wood pulp fibers in air-laid fabrics are very short, approximately 15 mm, the fibers in the carded web, under the impact of high-pressure water jets, carry the wood pulp fibers through the fiber web, allowing the wood pulp fibers to be fully distributed along the thickness direction of the fiber web, thus achieving effective consolidation.

2. Carded web + air-laid web + carded web spunlace composite

A foreign patent describes a sandwich-structured water-jet composite product, consisting of two layers of carded water-jet nonwoven fabric sandwiching a layer of air-blown wood pulp fiber. When used as a wiping cloth, this product not only maintains good absorbency and softness but also enhances abrasion resistance, preventing it from slipping off during use or leaving scratches on the object being wiped.

3. Spunlaid web + air-laid spunlace composite

The relevant patent describes a nonwoven fabric material composed of air-laid cellulose fibers and spunbond hydroentangled composite material. This product has a good appearance, feel, and flexibility, while also possessing excellent mechanical properties. Air-laid cellulose fibers are laid on the first layer of spunbond web, and the suction effect of an exhaust fan below ensures the consistency and uniformity of the web. The second layer of spunbond web can be the same as or different from the first layer. The composite web is pre-wetted before hydroentangling. Pre-wetting reduces the loss of cellulose fibers caused by water washing away during hydroentangling. Another process involves pre-consolidating the first layer of spunbond web through hot rolling or chemical methods, enabling it to withstand greater hydroentangling energy, resulting in tighter fiber entanglement and reducing post-processing steps.

4.  Advantages of spunbond hydroentangled microfiber composites

Spunbond fabrics and hydroentanglement technology allow for the production of high-performance, high-value-added high-end nonwoven products. Their superior performance and broad application markets determine their very promising market prospects.

5.  Wet-laid + dry-laid hydroentangled composites

Wet-laid nonwoven fabrics are among the fastest-produced nonwoven materials. They can fully utilize various short fibers to form a highly uniform three-dimensional distribution.

Development trend of intelligent spunlace equipment
To further implement and align with the government's "Made in China 2025" strategy aimed at achieving a manufacturing powerhouse, a new round of technological revolution and the transformation of the spunlace nonwoven fabric industry have converged historically, reshaping the industry's division of labor. Significant progress has been made in the digitalization, networking, and intelligentization of manufacturing. With societal development, labor costs are gradually rising, and the difficulty in recruiting workers is becoming increasingly prominent, especially for physically demanding jobs. Excessive manual intervention in the production process can affect product quality stability and is extremely detrimental to the continuous operation of production lines. To significantly reduce industrial energy consumption, material consumption, and pollutant emissions in the spunlace nonwoven fabric industry, and to significantly improve production efficiency, the development direction of spunlace nonwoven fabric equipment in the coming years will be high-speed, automated, and intelligent. Specifically, the winding speed of the direct-lay line will reach 300 meters per minute; the net feed speed of the cross-lay machine in the cross-lay line will reach 120 meters per minute. The degree of automation will be further improved, approaching unmanned factories. Full-process automation from "raw material warehouse to finished product warehouse" has been achieved. Raw materials are automatically sorted, labeled, and transported from the warehouse to the cotton feeding and weighing machine. Fabric rolls are automatically sorted, labeled, and transported from the winding machine to the slitting machine, then to the packaging equipment, and finally to the finished product warehouse. The process is evolving from digitalization to intelligentization, utilizing big data statistical analysis to establish expert systems.
